Acoustic separation processes for gas separation using porous membranes have seen wide use for industrial gas separation, especially in oxygen/nitrogen separation from air. Typical membrane materials for such separations include polymeric materials, carbon-based materials, ceramic-based materials, and metal-based materials. For such separations, the permeability and selectivity of the membrane determines the final performance of the process. High permeability and high selectivity are required for commercialization of these membrane-based processes.
A variety of techniques have been used to fabricate membranes for gas separations, such as phase inversion, interfacial polymerization, sol-gel chemistry, and spinnereting. Among these, phase inversion is frequently used to fabricate porous membranes for gas separation applications, owing to its simplicity, low cost, and scalability. In phase inversion, a solution containing a non-solvent and a polymer is cast on a mandrel and is then heated to form a solidified membrane, which is subsequently removed from the mandrel. Various aspects of phase inversion have been disclosed in prior art publications. For example, U.S. Pat. Nos. 4,340,487 and 4,340,489 teach a phase-inversion process for membrane fabrication. U.S. Pat. No. 4,474,640 teaches a process for the production of porous membranes by phase inversion. U.S. Pat. Nos. 5,294,339 and 5,420,080 teach methods for the preparation of thin-film membranes using a modified phase inversion method. The separation performance of the membrane fabricated by the phase-inversion process is governed by the topology of the pores in the membrane. To obtain membranes with pore sizes and distributions that are compatible with a specific separation application, the phase-inversion process is often adapted to provide a specific pore-size distribution, for example, a larger average pore size for more permeable membranes or a smaller average pore size for more selective membranes.
